Dürkopp Adler AG is opening up a new strategic business area under the QONDAC brand, developing and marketing solutions for digital production. With these solutions, and with the help of X-INTEGRATE and our support, QONDAC enables its customers to monitor the status of every workstation or machine visually and in real time, and to manage workflows more efficiently on that basis.
This allows customers to identify weak points in the production process at an early stage, plan maintenance better and thus significantly increase productivity.

About Dürkopp Adler AG
The Bielefeld-based mechanical engineering company Dürkopp Adler AG has been developing and producing industrial sewing machines since the mid-19th century. Today it maintains eleven subsidiaries and generates revenue in the hundreds of millions.

Initial situation
Modern textile production facilities are characterised by a wide variety of machine types and workstations organised into production lines. When productivity is assessed, often only the overall setup is analysed and rough key figures such as target daily output are compared with actual output.
Analysing the actual causes – for instance those originating from individual machines and workstations, such as their efficiency – is barely possible. In the same way, production workflows that provide work instructions or orders on paper, for example, create various problems in terms of keeping information up to date and making production processes more flexible. The number of work operations and the wear of consumables on an individual machine can usually only be estimated.
Support teams must always respond flexibly to emerging problems and keep staff on hand for maintenance and repairs, even though the risks to the stability and efficiency of production increase as the number of complex, heterogeneous machine types grows. This creates considerable planning effort and time expenditure.
About our solution
With our support, X-INTEGRATE (today ATVANTAGE) succeeded in developing a modular solution kit called QONDAC NETWORKS together with QONDAC for its customers. Its central component is a visual system for monitoring and controlling industrial production processes. Customers can analyse the productivity of every single production machine in real time, prevent bottlenecks and problems through conditional monitoring or detect them early and resolve them in a targeted way. Following the plug & work approach, the connected production participants register themselves with the central system and independently report the operations they have carried out. The number of work operations is analysed in the context of the planned production orders, and workstations can be maintained more efficiently based on this data.
Going further, work instructions and bills of materials can be managed centrally, then created and displayed at the workstation where the production order is to be carried out. This simplifies creation, keeps production documents up to date at every workstation and thus delivers a direct increase in efficiency.
In the near future, customer and production orders will be managed centrally and assigned to workstations. This makes it possible to track the progress of production orders and easily re-prioritise them on request. A connection to ERP systems is also planned in order to synchronise master data and orders within the system.
By connecting to modern communication technologies, it will be possible in future to transfer updates and instructional videos for employee training directly to the machines. In the event of a critical production failure, the machines can also be serviced remotely, allowing direct intervention in the processes.

By making it possible to control and plan production processes centrally with a single solution and to identify and visualise deviations between planned data and actual production in real time, QONDAC offers its customers a smart entry into digital production. Their customers now work even more productively, machines are easier to keep up to date, work programmes are switched faster when needed thanks to central integration into production planning, and machines are maintained in a more targeted and efficient way. Managing globally distributed production and production sites with poor infrastructure becomes simpler.

The wish to monitor production in a targeted way
Textile machines such as sewing machines are usually set up within a machine pool for specific steps in the production process, but they cannot be analysed and monitored individually. Weak points in individual work steps go undetected. Digitalisation of production workflows is usually absent as well. Bottlenecks or reasons for underproduction can generally only be determined with great effort – if at all. The use of outdated work schedules and a high level of effort in order planning, particularly when re-prioritising, are common challenges.

Industry 4.0 opens the door to new business opportunities
QONDAC recognized this challenge and addressed it with the support of experts from X-INTEGRATE (today ATVANTAGE) and synaigy. Together, they are progressively developing the comprehensive “QONDAC NETWORKS” solution based on the client's requirements. The solution will also include functional components of a Manufacturing Execution System (MES). Based on this platform, machine data from every individual workstation at customer sites will be collected in real time, visually processed, and used as the foundation for monitoring and optimizing production processes.
In addition, relevant order and product data will be digitally enriched and displayed at the appropriate workstations. With this Industry 4.0 solution, production managers now have detailed insight into processes at all times. Continuous analysis also determines the exact number of operations performed by a machine during a production cycle. This enables the step-by-step optimization of processes along the value chain, making production more efficient, sustainable, and digital.
Significant efficiency gains in globally distributed production
In future, QONDAC NETWORKS will offer further functions such as preventive maintenance of the sewing machines, which not only makes servicing far easier to plan and organise but also allows repairs to be carried out more precisely.
Problems are forwarded to the relevant technician as alarm messages and can be resolved faster. The external interface will make it possible to install software updates on the machines remotely.
Production processes also benefit from the flexibly adaptable sewing programmes, and instructional videos at the workstation give employees exactly the information they need for their daily work. Globally distributed production is made significantly easier as a result.

A future-proof Industry 4.0 solution based on open source software
Working with X-INTEGRATE (today ATVANTAGE), we relied on IoT standards, modern modularisation and virtualisation technologies and proven open source software when designing and implementing the solution, always observing the highest data security standards. The selected solution components are also prepared directly for use in hybrid scenarios and for distribution via modern cloud infrastructures, making them future-proof. The skilful combination of these technologies and services forms another important basis for an innovative offering in the digitalisation of industrial sewing processes.
